Liquid Cooling Optimization for Power Battery of New Energy Vehicles

Challenge

The power battery pack of a pure electric passenger car from a mainstream automaker has the problem of excessive internal temperature difference under 4C fast charging and high-low temperature operating conditions. During fast charging, the maximum temperature of the battery cells reaches 65℃, with a temperature difference of up to 8℃, which directly leads to a 7% decrease in fast charging efficiency, shortens the battery service life to 6 years/120,000 kilometers, results in a 20% winter range attenuation rate, and fails to meet the automaker’s 8-year/150,000-kilometer warranty standard.

Solution

Replace the original air-cooling system with an indirect liquid-cooling system, customize a high thermal conductivity aluminum alloy water-cooling plate, optimize the cooling liquid flow channel design through CFD thermal simulation technology, equip with an intelligent temperature control system, and optimize the pipeline layout while adding a leakage monitoring function to adapt to the complex operating conditions during vehicle driving.

Result

  • The maximum temperature of fast-charging battery cells is reduced to 43℃, and the internal temperature difference is controlled within ≤2℃, which fully meets the industry’s precise temperature control standard of ±2℃ 
  • The battery service life is extended to 8 years/150,000 kilometers, and the cycle life is increased from 800 times to 1100 times, which is consistent with the mainstream measured level of the industry

Liquid Cooling Solution for Electric Drive System of New Energy Commercial Vehicles

Challenge

The electric drive system (motor + controller) of a certain electric heavy-duty truck generates concentrated heat under heavy-load and uphill operating conditions. The traditional oil-cooling solution has insufficient heat dissipation efficiency, leading to the maximum temperature of the motor stator reaching 110℃ and the IGBT module temperature reaching 105℃, an 8% attenuation in power output, 10 annual fault shutdowns, a service life of only 4 years for the electric drive system, and high maintenance costs.

Solution

Adopt oil-water combined cooling solution. The motor stator uses water jacket cooling, and the rotor adopts precise oil spray cooling to jointly boost heat dissipation.

The controller is fitted with vacuum brazed cold plates for accurate heat dissipation. Optimize flow channel design and integrate operation monitoring system. Eco-friendly cooling liquid is applied to greatly cut maintenance frequency.

  • The temperature of the motor stator is reduced to 95℃, and the temperature of the IGBT module is reduced to 90℃, both below the safe operation threshold, completely solving the overheating hidden danger

Challenge

The chip heat generation of the domain controller of a certain L3-level intelligent connected vehicle has surged.
